Here are a couple of examples of work done with urethane foam. This is a project done for a theme park ride car.
A fantasy 57 Chevy. A computer model was made and sections were extracted and cut on a CNC router, then stacked and finished prior to making a mold.

Our company has been using this method of sculpting for the past 10 yrs. It saves the sculptors from having to waste time roughing in a shape so they can get right into the fine detail.

thanks to your prodding, David, I did buy a bunch of 4x8' foam sheets, stacked and glued them together to make a 6" thick section, and I'll start carving away in the next few days.

    photos to follow......

    This might help

Just wanted to let you know that there is a go-kart race track near Tulsa and the guy that owns it has several E21 race cars. He was selling them a year ago. Here is a link http://www.jrpspeedway.net/Home_Page.php

cool, thanks. Looks like Alf Gebhardt. One of his old cars races at Hallett regularly.

still waiting on my chassis to finish acid dipping in Dallas, so the project is on hold until I get it back.

After 8 weeks and $1650 US, I picked up the chassis from Dallas. It's amazing how clean it is now! Even more amazing is that some of the chassis sealer is still in the seams...hardened and brittle, but it's contaminating some of my welds now that I'm stitch welding the chassis seams.

the car was overall in excellent condition, with no rust except around the bottom of the windshield frame, the battery box (couple of pinholes), and the driver side floorboard beneath the pedal cluster (slight pitting in the sheetmetal).

as mentioned, I am now stitch welding all the chassis seams, and will begin work on the rollcage and the fuel cell cradle soon. The fuel cell is a 15 gallon ATL with aluminum can, and date of expiration is good for another 2 years.
I purchased a weld-in rollcage kit from Kirk Racing. It leaves something to be desired, especially in the A pillar down tube. I'm going to have this revised to make the down tube hug the A pillar.

And finally, thanks to all of your recommendations and input, I decided to go with a normally aspirated 6 cylinder S50B32 from Europe (Evo M3 motor). It's heavy, but the weight will be offset by the power potential and the reliability, not to mention the simplicity from avoiding a turbocharged engine. Thanks to gobuffs on the forums for selling me the motor at a reasonable price

one of the weak points is the base of the "B" pillar. any E21 driven in anger will have crack the paint there. i have had both of mine brazed over the years.

I was planning on mounting the main hoop on the ledge next to the rear seat, and tying into the rocker panels, similar to what was done here:

Are you referring to the floorpan/Bpillar connection?

the base of the B pillar at the window sill. this could be corrected by tying the pillars to the roll bar. the seat belt anchor would work.

So you can't just strip off the BMW ECU and install standalone on a late model engine like that? Is that because all of the ODB stuff and Immobilizer would brick the car or something?

    suggestions? propane torch?

it's really not bad; only a few isolated areas where it's bad enough to contaminate my welds. I'll post a photo comparing a clean weld and contaminated weld.

Looking great jmitro, I've been thinking of doing the deep some day. You body looks in really great shape!

Looking forward to seeing where you go with this. Adam and I are getting ready to make a few more mods to the track car this year. So we have found that our current weak points with the car are the slow steering and the brackets. Thinking of installing a Z3 "1.9" power rack if we can find one. Need to get some measurements off of it.

How did you have the body cleaned up like that? Soda blast?

Edit: Acid dipping. Why not go with soda blasting?

i've read multiple times that no blasting method (soda, shells, sand, etc) would get through the undercoating and seam sealer; so to get it really clean, it was either spend hours and hours eating away with many, many wire wheels, or pay $$$$ for a super clean job.

I felt like my time was worth the $1600 it took, so I chose that route.

The Z3 rack goes in front of the axle like an e30 (in fact I believe it can directly replace the e30 one without modification), which means even if you did fit it to the e21 the steering direction would be reversed. If you could source a RHD one and flip it over, then you might be on to something.

WOW! That acid dip is amazing. That was a really clean shell to start with.

Adam has an E36 rack for his E30 he has not put in yet, we will look at it this weekend.
